Why the answer isn't a faster labeler — it's a redesigned flow.

In most high-volume medical device lines, the step that looks trivial on a process map is often the step that's costing you the most. It's not the sterile fill. It's not the automated seal. It's the little labeling station tucked between them — the one that only takes a few seconds per unit.

Multiply those seconds by millions of units, add the wait behind that step, and you have a million-dollar bottleneck hiding behind a five-cent label.

How this happens

Automated lines are efficient at the steps they were designed for. When a labeling or inspection step doesn't run at line rate, product piles up behind it. Buffers absorb the mismatch for a while — and then they don't. Throughput drops. Overtime rises. Quality slips as pressure builds. And the assumption on the ground stays: "We just need a faster labeler."

Why "faster labeler" is usually the wrong answer

A faster labeler solves the wrong problem. The real constraint is often the wait behind the labeler — the way product flows into the step, the way the line was arranged around it, or the way quality documentation is captured downstream. Fixing the labeler without fixing the flow just moves the bottleneck.

What one-piece-flow actually does

One-piece-flow means the line moves one unit at a time through the constraint step, with no batch waiting behind it. When we redesigned the flow on the Hollister line, we didn't add capital equipment. We rearranged the human and material flow around the actual constraint — and throughput climbed without touching the labeler.

The takeaway

If your throughput problem lives on a step that looks too small to matter, look at the wait behind it, not the step itself. That's usually where the million dollars is hiding.
